What was done on the re-build? I would call a minimum re-build to be new crank, shells, check pistons, bores and replace rings if required. Alot is said about the oil pumps sticking and although is true my opinion is that they get the blame more than they should do. A fact is the design/size of the big end bearing is marginal and will not do high milage. Also I have nearly always found the bearing that has failed also has signs of 'picking up' in the same bore, which is down to fuel and fuel pressure (especially imports). I have however had to re-build a UK car with only 24K on the clock! My advice is new crank (not re-ground) new shells seals etc, new oil pump and get the fuel pressure checked, or just throw a new pump in. Ive been building these engines since 1999 and have only had 1 come back which was one of the first I done and it turned out to have a goosed fuel pump.

I have heard mention before of there being a couple of filters in the oil ways in the heads that will pick up swarf if a big end faliure happens and if they are not cleaned out during the rebuild can obviously cause problems.

The OP Said rebuilt from the heads down, did that mean the whole long block or just the short block?

The filters are fitted inside the AVCS banjo bolts but ALL Impreza heads have an oil restictor in each head - these must be removed to clean the oil gallery's in the heads properly and then refitted prior to fitting the heads back on.
You will be suprised how much debris can collect in the cylinder head oil gallerys.

As mentioned before though - you will have to wait till its stripped again to try and pinpoint the actual cause of the second failure.

I dont know what the others think(open to correction), but try not to wipe the tops of the pistons, combustion chambers or spark plugs(burnt fuel areas) as this might wipe away some evidence.

How well were the oil galleries cleaned?

It can happen to ANY car mate. But mostly imports. I've had 2 imports, a Subaru and a Mitsubishi and the bottom end has gone on both.

Oil pump failure at 130mph. Spun the shell on the crank, damaged the conrod and top end.
Crank face on #1 cylinder looked like a roughcast wall. There was shavings of metal thru-out the engine. Even in the oil filter. £1500 for a 2nd hand engine or £800 plus my old engine. I went for the £150 plus my old engine for an Evo4 engine and got rid.

subaru's arnt ****, you blew it up, you got your mate to rebuild it, im sure 99% of others rebuilds have been fine...even i can see where your going wrong

I had my big end rebuilt by a so called subaru specialist and after 200 miles it went again so I took it to Pro Sport who did it correctly this time.
The guy who did the work wont answer the phone now, so I am seeking legal advice and if that prevails then I will name and shame his garage on all subaru websites and make sure he gets closed down.
